I created a font using the heiro tool. It looks perfect in .png format.
Once its on the phone, it looks REALLY bad.
Any ideas?

Have you turned off anti-aliasing for the BitmapFontAtlas in your code?
I prefer this to the Hiero tool: http://www.angelcode.com/products/bmfont/
Hiero always anti-alias's the png file it outputs, there is no option to turn this off which isn't ideal for small or pixel based fonts.
Any solution to this problem yet? I have what might be a similar issue:
